Industrialization of the Additive Manufacturing Technology at Continental Engineering Services GmbH : Attaining Series Maturity in the Production Process

Agile product development and the need for decreased time to market is a global challenge especially in the fast moving and very competitive automotive industry. Automotive producers are forced to accelerate their responsiveness to upcoming market demands, by focusing on new strategies as well as modern technologies. One of these modern technologies is additive manufacturing, which is a growing sector in many industries such as the aerospace or automotive industry. So far it has mainly been used for prototyping or small series production. However, it becomes more cost and time efficient over time and therefore also more attractive for other applications. When choosing a manufacturing technology for a new part, many aspects need to beconsidered. Additive manufacturing comes into play when looking at products with relatively low volume in ratio to tool costs, short available development times or time until start of production and complex volumes or structures. This thesis therefore investigates the different steps necessary for the industrialization of an additive manufactured metal part on basis of a small series product for an automotive producer in Germany. The project aims to demonstrate the eligibility and feasibility of using additive manufacturingas a manufacturing technology for the series production in the automotiveindustry. The outcome of the project provides a holistic approach for the industrialization of a small series production in the additive manufacturing industry and can be used as a guideline for future projects. The process includes all aspects necessary to meet the requirements of a serial production in the automotive industry. As a final step, the project aims to implement the production process of the metal partincluding postprocessing as well as assembly and required logistics.Agil produktutveckling och behovet av minskad tid till marknad är en global utmaning särskilt inom den snabba och mycket konkurrenskraftiga fordonsindustrin. En av dessa moderna tekniker är additiv tillverkning, som är en växande sektor i många branscher som flyg- eller bilindustrin. Hittills har det främst använts för prototypframtagning eller liten serieproduktion. Det blir dock mer kostnads- och tidseffektivt över tid och därför även mer attraktivt för andra applikationer. När man väljer en tillverkningsteknik för en ny del måste många aspekter beaktas. Additiv tillverkning spelar in när man tittar på produkter med relativt låg volym i förhållande till verktygskostnader, korta tillgängliga utvecklingstider eller tid fram till produktionsstart och komplexa volymer eller strukturer. Denna avhandling undersöker därför de olika steg som krävs för industrializa-tion aven tillsatstillsats tillverkad metalldel på grundval av en liten serieprodukt för enbilproducent i Tyskland. Projektet syftar till att visa på stödberättigande och genomförbarheten av att använda additiv tillverkning som tillverkningsteknik för serietillverkningen inom fordonsindustrin. Utfallet av projektet ger ett helhetsgrepp för industrialiseringen av en liten serieproduktion inom additiv tillverkningsindustri och kan användas som riktlinje för framtida projekt. Processen omfattar alla aspekter som är nödvändiga för att uppfylla kraven på en serieproduktion inom fordonsindustrin.
